SA re-did the entire slide and barrel. I only had rust on those two parts, so I asked if I could just send the upper. SA agreed and the shipping was about $15. The entire process took about 3 weeks. I initially asked about them paying for the shipping and they said to save the receipt and it would depend on whether or not they felt the problem was my doing or manufacturing error. I have not pursued the $15.

Update

So, I took my XD-40 to the range today. The refinished silde and barrel look great, BUT......I had failure to feed with every round for the first 20 I tried to load. I tried putting just 2-3 rounds in the mag and sometimes they would feed. Thinking that the new coating was hampering the feeding operation, I continued to load only a few rounds per mag for the first box of 50. The FTF did improve by the 100th round to about 3 per 10rd mag. Unbelievable, this is the best that Springfield can do. Maybe I just got a lemon, but I had "0" malfunctions prior to sending it back to Springfield. Maybe it will work itself out after 500 rds or so. Maybe it won't. I am just not sure I want to "spend" the ammo to find out. Anyone else experience this?

They Koted it, which is a bake on finish. You probably have some clearance issues due to the added thickness of the finish. Lube it pretty good and rack it a lot until the action is smooth again. Maybe that will solve the issue.
I had my Hi-Power Gun-Koted and it had some similar issues until I "broke it in". After about 150 rnds it fixed itself.

So they went with the original finish initially, so what? They're all going to be Melonite soon. As we've seen over and over SA will gladly refinish your rusted parts. Their customer service is excellent, and one of the main reasons why I purchased my XD-45. If your gun starts to rust prematurely, send the parts in and - Hey - no problem, all fixed! Their turnaround rate is excellent. Once and if I start to experience problems with my XD-45 that I can't correct myself, I will happily send it to Springfield Armory. That's why I keep a small collection of handguns. I can use one while another is in the shop.

nah they cant melonite here in this US they most likely will do the Kote

This is absolutely correct. Anyone that tells you that they will be doing it in the future is out and out lying to you. Springfield offers Black-T to people who have issues with the stock finish on slides. Newsflash here fellas: When metal rubs on metal, the finish comes off. You are never going to get to a point where your carbon steel barrel does not have the finish rubbing off. Install a stainless barrel if you can't handle that fact.
The Black T looks pretty darned good and does a nice job on the slides. If you have an issue, they always try to take care of you.

Melonite (Tennifer) is a process done prior to the heat treating process. It can not be done retroactively. And the "original" finish you had was not Kote, it was Brunial which is inferior to Kote. You got an upgrade that will last longer and has lubing properties to assist in the function of the finish as well.

I appreciate all the comment guys, but this is really now about the fact that the gun fail to feed on every other round or so. Has anyone had this problem on a SA XD refinished by the factory? If so, how many rounds did it take to start functioning properly?
