Hey, I seem to remember a fellow using a tactical length barrel in his service length slide and having some fit issues between the barrel and the frame. This was a .40 cal and I believe he was doing it to use a suppresor. I might be able to pull up the thread.

Yeah, the "mating area" of the frame is the same dimensionally for 4" and 5" guns.

UPDATE

The service and tactical slides are NOT NOT NOT interchangeable.

I tried putting the service slide with my tactical barrel on the tactical frame.

DO NOT EVER DO THIS.

I had to literally beat the crap out of it to get the slide off. I very nearly screwed up TWO guns.

Why the barrel/slide pairing?

I really don't know what is up with your particular guns; but I assure you, there are plenty of people, myself included, who have successfully swapped uppers between Service and Tac models. I've done it with 9mm and .45ACP XDs.

I seem to remember from my owner's manual there is a difference in the recoil spring, with the 5" model having a separate coil and guide rod system whereas these are one piece with the 3" and 4" models, Don't know if this could be causing your problem but maybe you should make sure of which you are using which barrel and slide.

I used the 4" slide and guide rod with the 5" frame and barrel.

I'll double check, but it really freaked me out, to have turned about $1500 invested into two guns into a gun and a half that wasn't useful for anything.

I believe and someone correct me if I am wrong. The reason this didnt work is due to the angle of the barrel when the slide locks back. If you look at an XD from the side while the slide is locked back you will see the barrel angles like most other pistols. Also that barrel was not fitted to that slide. I am sure it could probably be made to fit ala a proffesional smith but hey what do I know.
